Need help or suggestions where to turn.
I have new 2024 F150 XLT 302A Equipment Group, with 5.0L with only 1750 miles on it.
While in 2H, Normal mode, It started making a strange sound / vibration like something rubbing, last for about 30 seconds to a minute or so around 45 MPH and higher was at 62 mph the other day. Very Intermittent, and random. Just happens, highway, back road, slow speed and or highway speed. Its kind of hard to describe, sounds and feels almost like running over rumble strips. Kind of a humming, low whining type of sound. Like a hard piece of plastic rubbing or something and you can feel it. It just happens while driving, I'm not switching drive modes or anything, just driving straight in 2H Normal Driving Mode.
Took it to the dealer and of they could not replicate the noise/vibration, kind of the way it goes right.
But after talking to the service rep she found a Bulletin that identified what I was describing as the IWEs. The only difference was according to the bulletin this happened when switching to and from 4H to 4L, which wasn't what was happening to me. But they wanted to go ahead a replace them anyway, thinking it would solve the issue, So I agreed.
Anyway, they replaced them, pick up the truck yesterday and it did it on the way home from the dealer. I did call and left a message that it still doing it. Haven't heard anything back from them, don't really expect to as what are they supposed to do. Its getting frustrating at this point. Just not sure what to tell them or what to do. I keep trying to catch it on video, hopefully that may help. Just not that fast with a phone. I did however capture a few moments of it. I'll try and upload it to here. Tried Google not much help except getting me here. Just not sure what else to do at this point. I have to make a trip from eastern PA to Central Illinois and pull a trailer back. I have a brand new truck and afraid to use it, in fear of something bad happening.

Let me clarify that want was done at the dealer was per TSB24-2189. The replaced 2ea ML3Z*3C247*J Actuator Asy. Not sure if its the same as the IWEs or not. "Clean the splines and replace both front IWE Actuator Assemblies"

It did it again today at around 40mph. I was out hoping it would do it in the spot it happened before on the highway. It didn't, however it did happen on the way back at around 40mph. When i got off the highway I put it in 4H for about 2 miles, then back to 2H,very shortly otter that is when the noise happened lasted about 30 seconds or so, maybe half a mile. Was able to catch it briefly on video, and you can hear when it stops.

While I've personally not experienced it, that sounds exactly like plenty of other videos I've seen of IWE problems. Does it go away if you switch to 4H?

They replace the Actuator Assembly's as per TSB24-2189, and made the noise on the way home from the dealer.

I went through this. They replaced actuators and all is well now. It's extremely frustrating. They told me the only reason they knew what was happening was because they seen it before.

Sometimes I would hear it in 2 wheel drive and other times 4x4 wouldn't ingage or disingage properly. They couldn't replicate it, but luckily offered to replace the parts because of the previous customer.

Are you on dry pavement in 4x4?

I also have the same problem on a 2023 F150 with 4500 miles on it. They replaced both wheel actuators did the TSB the problem came back right away. They called ford hotline apparently they’re aware of the problem and possibly a new software update coming and updated actuators so I’m still waiting for all that I’ve gotten the truck back about 30 days now and still waiting. I live in Minnesota, so I experienced the cold days where this problem happens more often.

Not that time. We had a little snow. I took it for a ride with my phone ready. But it didn't do it. So on my way back I put it in 4H. The roads were somewhat snow covered and straight. Just trying to duplicate this problem, was in 4H for about a mile or so. Came to an intersection and put back into 2H after making the turn and going straight and it made the noise shortly after. wasn't expecting it so not ready with my phone.
It is very random when it happens. I have to stress when it began happening, i wasn't doing anything. Just driving normal in 2H. It comes and goes out of no where.

Not sure if its cold weather related or not. I live in PA and while it does get cold here, nothing like what you get of course, certainly not a long of time. It stated happing while it was quite warm out though. But at this point its anyone guess.

Extremely similar to what I was experiencing. The reason I asked was because the dealership told me not to test it on dry pavement. They added that that's what makes it so hard for them to test. Most of my vibration and noise was while it was in two-wheel drive. I never got any warnings or anything like that in the dashboard. It would switch between the two seamlessly as far as the notifications on the instrument cluster. Extremely frustrating. My biggest concern was damage. Luckily so far so good. I'm in the dead of winter now here in Michigan so I'm using it almost everyday. Even though they weren't able to duplicate they did the repair based on other customers issues.

Sure sounds like the same issue, Hopefully someone will figure something out soon.
The dealer called this morning and wanted to set up and appointment, but at this point I told them for what. Its so random and cant afford to lose my truck for weeks while you drive it around and not find anything.
I asked if it was safe to drive. She hesitantly said it should be. If it is the IWS it should be safe to drive. If it gets worse or have other issues to bring it in.
Didn't make me feel all warn and fuzzy if you know what I mean.

I know how you are feeling. What I have done is drive on my side roads at lower speeds for about 10-15 minutes and warm up the front differential then drive on the main roads. Sounds crazy for a new truck that has issues with no fix yet
